Alan,

I typed a long post for you last night just before the egroups
"plumbing repair". It was trashed by the egroups system. I wish I had
known they were going "offline for repairs" BEFORE they just dropped
out!

The crux was:

Find the "blue" foam board. It's finer,more even grain, and the
"dust" will be easier to deal with. Homebuilt aircraft types call
their version "clark" foam. Home Depot's (around here) put it near
the drywall.

Glad you liked the "no lathe needed" trick.

Fred answered your "teardrop" question today. I added that "arcing in
and out" of a cut is good machining practice, cutter comp or not.
(And a lot more, but I'll save it for later.)

Then I mentioned that USUALLY you want to cut with one side of an
endmill, but with the sherline, cutting both sides (as suggested by
the other gentleman's post)will probably reduce deflection. And since
the middle has been already cleared, you will be okay from a chip
load perspective. Giving you better finish on the "holey pears".

I mentioned that heat is the biggest enemy of normal carbide tooling
sharpness.

(there was more, but members of the list are prob'ly tired of seein'
