I can't wait to get home tonight and HOB my own worm gear. The link
that Brian posted was great! I don't think I will be making my own hob
though. I will use the spiral tap idea.
A couple of points that weren't brought up. Commercial gears are
designed to "bed-in" that's why the worm gear is usually bronze or some
softer material than the worm. Also blank sizes for the worm gears are
listed in the boston gear catalog and others.
Now here is a real trick- Hob a gear with a regular tap that can use
a 2x lead screw (a double thread screw where the lead is twice the
pitch). You should be able to do this by simply mounting the blank to
be hobbed at an angle equal to the lead angle.
This is how the gear companies get faster resolution without
sacrificing strength.
Possible?

P.S. Let's clear up this blank size calculation. I want a 120 tooth
worm gear and the worm will be a 3/8-16. So the pitch is .0625" .... so
the circumference of the blank should be .0625" * 120 = 7.5"
So the diameter of the blank should be 2.387" ? Is this correct?
