Dies for square tube are often made of two pieces a top and bottng om.
Often the inside surface of the die is crowned or arced. The inside
or id of the bend shrinks considerably and the crowning assists in
minimizing wrinkles. The ouside edge or od often bends in or collapes.
To minimize distortion of od and id, fill tube with sand and cap ends
after bending empty sand. Stretch formers often use sand to minimize
on distortion.
Size of the tubing, wall thicknes, and bend radius are all important
factors in deciding what type process to use. I've built simple dies
for bending 1/2" to 1" square tube in wall thicknesses from .060 to
.120, from heavy plywood cut with a jig saw or bandsaw. More elaborate
and durable dies can be built from heavy walled tubing or sch 40 pipe.
