I would recommend using a 1" dia through hole spindle and using a
precision 1" dia collet extension. This will allow you to adjust the
extention up and down for min clearance and maximum rigidity. Data flute
makes carbide endmills with short flute lengths and long relieved shanks $$$
but work about the best form my experience. The outside dia. of the
extension is a fine ground finish suitable for sleeving to a bearing and most
extensions are hollow so you can adjust the tool in and out too. Extensions
are used a lot in the Aerospace industry due to limited space a deep reaches
in castings ect. I have never cut 6" with a .250 dia tool and would
recommend avoiding that kind of tool length if at all possible I have cut
alum with a 3.0"x .25 dia tool over 6" with a 1" dia extension and it worked.
