I'm just throwing this in. Make a ruggedized version of a dial caliper.
Attach to a machine axis. Instead of a needle and dial, equip with a rotary
encoder. I know there is some lash problems to be solved but just a slightly
more durable version of a dial caliper should work. If the rack is placed
under a shroud, it should stay fairly clean. The rack would ensure
repeatability. Seems it could be built with enough step up so that good
resolution is achievable. Just need a source of 64 pitch rack.
