Hi Hans:
It SHOULD fit without modification.
If it does not, here's what you need to do:

1) Feel carefully at the end of the shaft and at the entrance of the hole in
the bushing for burs.
Even a tiny one will make the parts unable to go together.
Stone or file them off if you find any.
You can stone the whole surface of the shaft with a fine India stone without
changing its diameter more than 0.0001" or so. This will get rid of nicks,
burs, humps, and bumps on the shaft.

2) Measure the diameter of the shaft and of the bushing.
The shaft should be nominally 0.4998 to 0.4995 if it's a precision shaft.
They're often all over the place, especially with cheap imports.
The bushing should be nominally 0.5005 to 0.5000. They will often collapse a
bit when the slot is cut.
The bushing will need to be spread with an aluminum wedge if it's collapsed.
Another method I've seen used, is to cut a slot 180 degrees opposite to the
existing slot, BUT DON'T GO ALL THE WAY THROUGH!!! Leave at least 0.025" of
wall between the bore and the bottom of the new slot.
This will make the bushing flexible enough to be expanded easily.
Debur the edges of the slot really well, or the pulley won't seat.

Reaming out the hole will make the outside out of round relative to the new
bore, and the pulley will wobble.
Hope this helps
Cheers

Marcus
