If you are not using backlash compensation then how can you accurately make
a pocket cut? The cutter is traversing back and forth across the pocketed
region, or is spiral pocketing where the cutter is on one side of the
backlash on the left side of the cut and the other side of the backlash on
the right side of the cut.

There are so many variables in every system that it is difficult to know
where all the potential problems exist. For example it is possible that
your cutter is not plumb in the X-direction. If it is slightly slanted then
it will cut a slightly wider pocket in the direction of the slant compared
to the other direction. Have you trammed the head of the mill to ensure the
axes are perpendicular?

Another thing that you can do, if you feel the error is truly reproducible,
is to just compensate for it in your programming. Diminish your X-axis
dimensions by 0.1% (or whatever you think it should be). Your CAM program
should be able to scale any single axis by any amount. This will allow you
to work until you figure out where the problem is. This is exactly
equivalent to your original idea of changing the step size.

If you need somebody to field test one of your cues, I would be happy to
demo one.
