Your problem may be with the foam that you are cutting.
I used a Bosch router cutting Sentra (PVC sheet material). The bearings
started to make a lot of noise after about 100 hours.
Sheet PVC does put off a gas that has an effect on the bearings.
The PC 3.25 HP router should last about six months with constant use. I had
one customer who would run his machine all night. About ever five months
before the bearing replacement warranty from PC ran out he would take the
router back and have the bearings replaced free.
