With ABS plastic, I find that I get far cleaner cuts by backing off the
spindle speed & increasing the feed rate (I have found circa 0.2 IPS and
1000 RPM with a 1/16" end mill was about right when doing instrument panel
cutouts in ABS, for example). If you spin the cutter too fast and/or feed
too slowly, the local heating of the plastic & swarf results in a nasty
molten mess attached to the cutter & the edges of the cut need to be
cleaned up afterwards to remove "flash". If you get it right, the plastic
cuts cleanly & leaves little or no flash. Using a shop vac to clear the
chips hels too.
