Gentlemen,
In syncing large plasma/oxyfuel gantries, we used a pair of resolvers driven from the rack on each side of the machine. One resolver was fed one into the other, with the output demodulated and used as an error signal to the servos. The system is absolute within one revolution of the resolver shaft so it does not need to be zeroed on startup.
On the master side of the gantry, the front side rollers were in contact with the main rail, the back side rollers allowed only a small misalignment before they contacted the rail. For normal operation neither of the back side rollers was in contact with the rail. Thus on power up the slave side could never start our of sync by more than +/- 1/2 turn.
