Sorry to hear about the accident, it is never an easy thing to deal with.
One thing I would like to ask, are the extra steps comeing when the
spindle is turned on and off or while it is running? Also what type
of drive is it?
I have to ask about the drive because a very long time ago we tried to
implement Compumotor Digiplan drives on some machines. These
brusheless servo drives where EXTREMELY noisy from the electrical
standpoint. If the drive itself is noisy and is not addressed, you
will problally have strange problems on your machine for some time.
While fancy tools are always nice there are things you can do to help
isolate the problem. One possibility is to find a way to mechanically
measure movement on the axis that is repeatable. Then program your
controller to cycle the spindle drive on and off. Two little programs
should do it, one with a short delay between on off cycles and another
with a much longer delay. We are talking seconds and several minutes
here. If the problem is related to the spindle running the machine
should loose position to a greater degree when running the program with
the long delay, if the deviations are abotu the same then you may be
dealling with a transient due to switching.
