Hi Marcus,
EDM sounds like an interesting idea, I hadn't thought of that. Apparently,
the commercial makers use a method very similar to yours - except they rely
on a very stiff short drill instead of boring the hole to size. The collet
hole is first opened up from the back to leave just a short section to be
bored to size and the slots are cut with a normal slitting saw until they
are close to but not into the bore. Then the last bit of the slots is cut
using a paper disk and abrasive. The most difficult part is hardening and
tempering evenly so that the jaws don't spring to one side when the slots
are cut right through.
