I've now done quite a bit of testing with the Renco encoder and so far there
have been zero problems. I tried various set-ups to see if I could get it to
act up but I couldn't. Last night I had the 15m encoder cable shield
floating in both ends, the motor cable shield floating in both ends and the
motor powersupply -ve floating in respect to motor case and ground/earth. I
ran it like that for over an hour and it worked just fine.

that I was pretty sure your problems WERE due to some weakness in the US
Digital encoders. This is about the 3rd time I have heard of this
problem. They seem to be very sensitive to electrical noise. You'd
think an encoder manufacturer would have some sort of electrical torture
test they subject their new designs to, such as the encoder needs to
operate perfectly with X amount of P-P noise superimposed over 5 V DC
+/- X % variation. Only after proving correct operation over a really
worst-case test should they sell the product. I'm afraid US Digital
just isn't doing that.
